Design and development of an additive manufacturing prototype

Abstract

La tecnologia additive manufacturing(AM) a partire dagli anni '80 è entrata fortemente nel mondo industriale e nella vita di tutti i giorni attraverso la realizzazione di applicazioni prima non possibili con le tradizionali tecnologie produttive. I suoi benefici sono stati quindi fortemente riconosciuti e lo sviluppo di questa tecnologia e dei suoi sotto processi è ancora in atto. Tra i vari processi AM quelli dedicati alla stampa di componenti metallico/ceramici sono di grande interesse anche se ancora oggi il loro utilizzo è fortemente limitato. Questo lavoro di tesi nasce all'interno di un progetto per lo sviluppo di un nuovo processo di AM basato sull'estrusione di un feedstock metallico/ceramico secondo i processi produttivi basati sull'uso di polveri. Questo processo propone di abbassare le barriere per la produzione di componenti metallico o ceramici in confronto ad altri processi AM basati sull'uso delle polveri. Durante la progettazione e sviluppo di un prototipo per AM sono state affrontate diverse tematiche tutte legate dalla comune appartenenza allo sviluppo dell'AM e alla sua affermazione in ambito industriale. L'intero processo di progettazione è realizzato con l'obiettivo di ottenere una macchina in grado di inserirsi in un ambiente industriale in rapida evoluzione con una serie di cambiamenti spesso raccolti sotto il nome di Industry 4.0. Viene proposta la progettazione meccatronica di una macchina AM con una soluzione progettuale personalizzata e mirata alle esigenze del nuovo processo produttivo qui proposto. Viene proposto un metodo stocastico per la valutazione della bontà dei metodi di calibrazione per robot applicati ai processi AM basati su estrusione. Viene sviluppato un algoritmo per la generazione delle traiettorie mirato ad una stampa ad estrusione costante in modo da minimizzare i problemi di overfill/underfill dei processi industriali basati su estrusione. Viene fatta un'analisi critica di industry 4.0 e dei cyber-physical systems al fine di integrare la digital chain delle macchine di AM all'interno degli ambienti industriali del prossimo futuro.

The additive manufacturing(AM) technology since the 80's has entered strongly into the industrial world and in the everyday life through the realization of applications previously not possible with traditional production technologies. Its benefits were therefore strongly acknowledged and the development of this technology and its sub-processes is still ongoing. Among the various AM processes, those dedicated to printing metallic/ceramic components are of great interest, and even today their use is strongly limited. This thesis work is born within a project for the development of a new process of AM based on the extrusion of a metallic/ceramic feedstock according to the production processes based on the use of powders. This process promises to lower the barriers for the production of metal and ceramic parts as compared to other AM processes based on the use of powders. During the design and development of an AM prototype it has been faced various topics all linked by the common belonging to the development of the AM and its affirmation in the industrial field. The entire design process is carried out with the aim of obtaining a machine capable of insert itself in an industrial environment which is rapidly evolving with a series of changes often collected under the name of industry 4.0. It is proposed a mechatronic design of an AM machine with a solution customized and tailored to the needs of the new process proposed here. A stochastic method is proposed for the evaluation of the goodness of the calibration methods for robots applied to extrusion-based AM processes. An algorithm is developed for the generation of trajectories aimed at a printing process with a constant extrusion rate in order to minimize the overfill/underfill problems of extrusion-based industrial processes. A critical analysis is made of industry 4.0 and cyber-physical systems in order to integrate the digital chain of AM machines within the industrial environments of the near future.
